Are You Listening To The Signs?

Plant doesn't just break. It wears. It gets overloaded. It gets neglected. It gets modified. It gets abused. Every one of those things leaves clues. Eventually those clues become damage, and eventually that damage becomes failure.

Anyone can repair what's broken. The harder question is why it broke in the first place.

That's where observation comes in. Walk the plant. Listen to it. Watch it. Feel it. Learn what's normal. Then, when something changes, ask why.

Maybe a conveyor keeps cracking because a loader driver rests his bucket on it before unloading. Maybe a chute wears out because material is always hitting one corner. Maybe a gearbox keeps overheating because it's working harder than it was ever meant to.

Find the problem, and then you get the cure. Repairing the steel without understanding the cause usually means you'll be back repairing the same thing again.

You can't eliminate wear. You can only manage it. You can improve longevity, improve reliability and improve the performance of the plant. Sometimes the wear is caused by people. Sometimes it's poor design. Sometimes it's simply the job the machine has to do. The trick is recognising those things early enough to minimise the damage before it becomes downtime.
